There are a lot of things that contribute to thread breakage:
Needle: 80/12 or 80/12 topstitch (longer eye) for 40 wt. rayon - change your needle to be sure
Spool position: Vertical or horizontal?
Size spool: ?
Top tension: lower it a little if thread is breaking
Bobbin: plastic bobbins can have burrs on them
What are you stitching through? Fusible webs can create issues.
