That's a question I almost never hear. The first thing I would do is change my needle you can run a 70/10 with invisible, depending on what you're stitching through.
I experienced this once myself, but it was the fusible web I was stitching through that gummed up the groove in the back of the needle, so the thread couldn't seat into that groove. The fusible web was not nice stuff. It came with a laser cut applique kit I purchased. Nothing like our Perfect Applique product.
So, yes, change the needle just in case it was gummed at a previous time, or maybe it was an imperfect needle. Depending on what you're stitching through the needle size may need to be larger. Also, now, when you start with a new needle, if you have something like Sewer's Aid (sold on our website and available usually at Walmart and JoAnns), it's an inexpensive thread and needle lubricant. If you rub some of that on the needle, that well help keep that groove from getting gummy. It can also be used on the thread.
